Solar PV System Protection: 6 Critical Devices, DC to AC

Solar PV system protection is defined by position, not by product list. Current passes through six protection points: the module connector, the string fuse, the DC isolator, the DC surge protective device, the AC circuit breaker, and the AC surge protective device. Each point has its own failure mode, and no device can replace it at its position.

Solar PV protection flow from DC side to AC side with key protective devices

Which part of an array is most likely to start a fire? Most buyers answer the inverter. Field data points to somewhere far cheaper. Solar PV system protection fails at the joints more often than at the switchgear, so a specification that starts at the combiner box has already skipped the position where failures concentrate.

Start at the Connector, Where PV Faults Concentrate

Connectors deserve first position in any solar PV system protection plan. In 2025, Sandia National Laboratories published in Solar Energy analyzed 6,276 connectors recovered from residential rooftop PV systems. The research reported an overall critical failure rate of 6.1% with samples drawn from 265 systems across multiple U.S. locations.

Those systems were installed between 2014 and 2017, so the sample shows what a decade of weather does to a joint. The three leading causes include:

  • A tight wire bending radius
  • Heavy contamination
  • Loose nuts

None is a component defect, which means what you buy and how you install must work together.

Why Cross-Brand Connector Mating Voids the Test Report

A second risk is harder to see. Connectors from different brands often push together and appear to lock, yet neither connector was tested in that combination. In 2024, the National Renewable Energy Laboratory addressed this in Creating a Universal PV Plug and Socket Standard, noting that UL 6703 and IEC 62852 evaluate one manufacturer’s connectors only. Both standards were recently changed to prohibit cross-brand mating, yet the practice continues worldwide anyway.

The rule is simple until a universal standard exists. Buy male and female halves as a matched set from one product family, rated for the full array voltage, and record the batch. A 1500 V DC solar connector set costs less than the labour of finding one overheated joint on a roof.

When a string fuse is actually required Reverse current into a faulted string decides it, not the number of panels Two parallel strings No string fuse required Reverse current into the faulted string: 1 x Isc A fault in one string can only be fed by the other. Modules are current limited, so reverse current stays at one times Isc. String 1 faulted String 2 healthy busbar dashed = reverse current into the faulted string Three parallel strings String fuses required Reverse current into the faulted string: 2 x Isc Two healthy strings feed the faulted one. String 1 faulted String 2 healthy String 3 healthy gPV fuse busbar dashed = reverse current into the faulted string IEC 62548-1:2023 ties the requirement to whether reverse current can exceed the module’s maximum overcurrent protection rating.

A string fuse is required only when reverse current can exceed the module’s own maximum overcurrent protection rating. That principle can be found in IEC 62548-1:2023, the PV array design standard, whose Amendment 1 was published in 2025. Arrays with two or fewer parallel strings usually need no string fuse at all.

The reason is arithmetic rather than opinion. With two strings, a fault in one can only be fed by the other, and a PV module is a current-limited source, so fault current cannot exceed a single string’s short-circuit current. Add a third string and two healthy strings can feed a faulted one, at which point cable and module ratings become the binding constraint.

Choosing gPV Fuse Links and 1500 V Holders

Where a fuse is genuinely required, the device class matters as much as the rating. PV strings use gPV links to IEC 60269-6, a class written for DC duty and low fault current, and a general-purpose fuse is not a substitute. A 1000 V array is normally protected by an 1100 V holder, while 1500 V systems move to the larger 10 x 85 or 14 x 85 bodies. TOPV-series gPV fuse links and DIN rail holders cover both ranges.

The upper plot shows an alternating current sine wave crossing zero repeatedly, where the arc extinguishes by itself. An AC device asked to interrupt a 1000 V DC fault can sustain the arc and weld its contacts closed. IEC 60364-7-712:2025

Direct current has no natural zero crossing, so an AC-rated breaker cannot be relied on to extinguish a DC arc. IEC 60364-7-712:2025, the third edition of the PV installation standard contains a dedicated table of isolation devices for PV array installations.

An AC breaker interrupts because current passes through zero a hundred times a second and the arc dies on its own. Without that zero crossing, the arc must be forced out by contact geometry, arc chutes, or magnetic blowout. An AC device used in this way may weld its contacts shut, and it may give no indication that it has stopped protecting the circuit.

Voltage Headroom and Pole Count on DC Devices

Two specifications are often overlooked. Polarity and pole count matter, because DC devices often reach their rated breaking voltage by putting poles in series, so a two-pole device wired as one pole is under-rated. Voltage headroom matters more, since open-circuit voltage rises as cell temperature falls. That is why 1200 V and 1500 V rotary PV isolators exist for systems rated as 1000 V.

DC Isolator vs DC Circuit Breaker

Isolators and breakers also do different jobs. The isolator provides a lockable, visible isolation point for service work, while the DC miniature circuit breaker interrupts fault current during operation. Specifying one and assuming it covers the other is a common design gap.

DC Surge Protection: Voltage Rating First, Position Second

Voltage rating comes before discharge current. The IEC 61643 series limits DC surge protective devices to PV installations rated up to 1500 V DC, and common design practice sets continuous operating voltage at 1.2 times the array’s maximum open-circuit voltage, which puts a 1000 V array at 1200 V or above.

Placement, Lead Length and End-of-Life Checks

Position is the second decision. The primary location is the combiner box, between the string inputs and the inverter cable, with leads kept short because length raises let-through voltage. On long array-to-inverter runs, protecting both ends is normal practice rather than duplication.

End-of-life behavior is the third check, and it is visible on the product rather than buried in a certificate. A pluggable module with double thermal disconnection isolates a worn varistor from the circuit, and a status window that changes from green to red tells a maintenance team which module to swap without disturbing enclosure wiring. Pluggable 1000 V DC surge protective modules and their replacement cartridges are stocked separately for that reason, and the underlying principles are covered in this guide explaining how a surge protective device works.

Pre-Wired PV Combiner Boxes

Fuses, SPDs, and isolators all sit at the same point in the circuit, which is why they are often bought pre-assembled. A four-string pre-wired PV combiner box arrives with string fuses, a DC surge protective device, and a load-break isolator fitted inside an IP65 enclosure, leaving only the incoming strings and the outgoing feed to terminate.

The AC Side Needs More than One Breaker

Solar PV system protection does not stop at the inverter. IEC 60364-7-712:2025 defines a PV installation as everything from the modules up to the point of connection to the rest of the installation or the utility supply, which places the metering point inside the protected boundary rather than outside it.

Rate the output breaker against continuous AC output current rather than DC array size, and pair a DIN rail AC circuit breaker with a Type 2 surge protective device at the inverter output. A Type 1 or combined Type 1+2 device belongs at the service entrance where an external lightning protection system exists.

Grid Quality and Bi-Directional Metering

Grid quality is a requirement that many export projects underestimate. In weak-grid markets the inverter disconnects itself when voltage leaves its permitted window, so the array stops earning while the fault persists. An adjustable over/under voltage protector on the load side handles what the inverter cannot, cutting supply to connected equipment when voltage moves outside a set band.

Metering closes the chain. A grid-tied array moves energy in both directions, so a bi-directional import and export kWh meter records what a single-direction meter cannot. Where earth fault protection is also specified, the device choice follows the logic set out in this comparison of RCCB, RCBO and MCB.

FAQ

Do I need string fuses for two parallel strings?

Usually not. With two strings in parallel, a fault in one can only be fed by the other, and a PV module is current-limited, so fault current cannot exceed a single string’s short-circuit current. IEC 62548-1:2023 ties the requirement to whether reverse current exceeds the module rating. Three or more parallel strings normally do need fuses.

Can I use an AC circuit breaker on the DC side of a solar system?

No. AC breakers rely on the current passing through zero a hundred times per second to extinguish the arc, and DC never does. An AC device asked to interrupt a 1000 V DC fault can sustain the arc and weld its contacts closed, leaving a circuit that looks protected but is not.

Where should the string fuse be installed, at the modules or in the combiner box?

In the combiner box, on the string side of the busbar. The fuse protects a string against current fed backwards from the other strings, so it has to sit between the string and the parallel connection point. Mounting it at the module end places it outside the fault path it exists to interrupt.

If my inverter has an internal DC switch, do I still need an external isolator?

Often yes, for access rather than duplication. An internal switch isolates at the inverter, which does not help a technician working at the combiner box or on the array cable. A lockable external isolator gives a visible break at the point where the work happens.

Should I replace a surge protective device when the status window turns red?

Yes, and treat it as urgent. A red window means the varistor has reached end of life and the thermal disconnector has isolated it, so the circuit is running unprotected while looking normal. On pluggable designs the cartridge swaps without disturbing enclosure wiring, which keeps the site visit short.

Bottom Line

Solar PV system protection is a sequence of positions, and each addresses a different question. Connectors address installation practice. String fuses address a reverse-current calculation that often returns zero. Breakers and isolators address arc physics and cold-weather voltage. Surge protective devices address transient energy on both sides. Confirm your string count, coldest expected Voc, and inverter output current before requesting a quotation from TOMZN or any other supplier.
